Custom 3D Acrylic Frontlit LED Sign for Bobanest Boba Shop (Zephyrhills, Florida)

1. The Goal: Borderless Counter Illumination for a Florida Boba Venue

Bobanest’s management required a high-lumen custom 3D acrylic sign brand centerpiece configured for direct flush mounting onto their vertical wood-slatted ordering counter in Zephyrhills, Florida (serving the growing Tampa Bay commercial corridor). The physical challenge was clear: the sign needed to integrate seamlessly onto the fluted wood surface without showing external mounting screws, bulky metal frames, or messy wiring harnesses.

The client supplied their multi-color logo artwork—featuring an iconic bubble tea drink cup silhouette, nest-line graphics, and two lines of typography ("Bobanest" and "BUBBLE TEA & BOBA")—with an overall target size of 12 inches high by 30 inches wide. Rather than quoting traditional aluminum trim-cap letters or heavy exterior units like our custom 3D acrylic channel letters for petroleum canopies, our engineering team specified frameless, solid-cast frontlit acrylic channel letters. This solid PMMA architecture turns the entire face of each letter into an active luminous diffuser, delivering maximum brightness with zero edge shadows.

2. Vector Reconstruction & CNC Precision Acrylic Machining

Because the client did not have original vector source files (AI/EPS), our pre-press technical team executed a 1:1 mathematical reconstruction, tracing every curvature and stroke into precision vector toolpaths for the custom 3D acrylic sign.

Next, heavy-gauge, optical-grade cast PMMA acrylic sheets were mounted onto our multi-axis high-speed CNC routing machines. High-precision subtractive milling was performed within micro-tolerances of ±0.1 mm:

• Internal Light Cavities: The reverse of each letter was hollowed out to calculated depths, providing clean light refraction while securing the internal LED strips.
• Precision Edge Polishing: Exterior strokes were routed with fine carbide cutters to produce smooth, burr-free edges.
• Opaque Side Masking: The returns of the lower letters were coated in matte black and the logo in opaque white to prevent sideways light bleed.

3. LED Assembly, Color Consistency, & 48-Hour Quality Control

A commercial sign's lifespan depends on thermal dissipation and solder quality. To prevent hot spots and premature diode failure on each custom 3D acrylic sign, we used high-density commercial LED strips with pure copper PCB backbones for efficient heat management—adhering to the same strict illumination criteria applied to our commercial backlit channel letters engineered for continuous retail runtime.
